To accelerate the market adoption of solid-state batteries, high-capacity materials which are cost effective and compatible with solid electrolytes are essential. Dry battery electrode (DBE) processing enables to reach high loading (> 3 mAh/cm2), low enviromental profile and low cost. DECIDER aim is to investigate the feasibility of using DBE with high loadings in Li metal batteries with liquid or solid electrolytes. In both configurations, we will evaluate the quality of the prepared DBE (homogeneity, mechanical properties, etc.) and their performance at cell level in terms of capacity, cycling stability, and safety.

To accelerate the market adoption of solid-state batteries, the development of high-capacity and cost-effective electrode materials compatible with solid electrolytes is crucial. The DECIDER project investigated the feasibility of dry battery electrode (DBE) processing as a manufacturing approach for high-loading electrodes (> 4 mAh cm-2) in lithium metal batteries, targeting both liquid and solid-state electrolyte systems. DBE technology was selected for its potential to reduce environmental impact and manufacturing costs while enabling high areal capacities.

Within the project, dry-processed cathodes were successfully fabricated using either a pure PTFE (Polytetrafluorethylen) binder or a hybrid binder system combining PTFE with a biodegradable polymer. In parallel, thin lithium metal anodes (25 µm) were produced in-house using a thermal evaporation technique. These components were subsequently integrated into both coin cells and monolayer pouch cells, which were successfully assembled and electrochemically assessed.

Electrochemical testing revealed limitations in cycling stability. These issues were primarily attributed to the poor compatibility of PTFE-based cathodes with carbonate-based liquid electrolytes, resulting in insufficient electrode wettability, as well as to the high chemical reactivity of lithium metal with this class of electrolytes. The use of an ether-based electrolyte led to improved cathode wettability; however, its limited oxidative stability at high operating voltages restricted long-term cyclability. In addition, dry-processed cathodes were tested against lithium metal anodes using gel polymer electrolytes (GPEs) developed and prepared in-house, for which acceptable and encouraging cycling performance was achieved at slow current rate (0.1C), exceeding 100 cycles.

Overall, the results demonstrated the technical feasibility of DBE processing for high-loading electrodes in lithium metal battery configurations, while highlighting critical interfacial and electrolyte-related challenges. Further optimization of electrolyte formulations and lithium metal coating strategies is required. Post-DECIDER project activities are continuing to address these aspects, with the objective of further improving the cyclability and robustness of high-loading, dry-processed cathodes paired with thin lithium metal anodes using either liquid or gel polymer electrolytes.
